How to Replace Turbocharger on Ford E series Vans?

The Turbocharger replacing procedure is as follows: ------


Turbocharger
REMOVAL & INSTALLATION instructions are provided below: ------


6.0L Engine
Before servicing the vehicle, refer to the Precautions Section.
Raise and safely support the vehicle.
Remove the turbocharger intake tube.
Loosen the turbocharger outlet clamp.
Remove the bolt and position the ground wire aside. Disconnect the electrical connector pushpin.
Remove the conduit and position the wiring aside.
Remove the three bolts for the Charge Air Cooler (CAC) tube.
Remove the two nuts, CAC tube and bracket.
Remove the turbocharger outlet clamp.
Remove and discard the 2 nuts. Position the exhaust downpipe aside.
Remove the LH nuts and bolts for the exhaust tube-to-exhaust manifold flange. Discard the nuts.
Remove the RH nuts and bolts for the exhaust tube-to-exhaust manifold flange. Discard the nuts.
Remove the EGR cooler clamp.
Remove the turbocharger inlet clamp and turbocharger adapter pipe.
Disconnect the turbocharger variable vane hydraulic control valve electrical connector and remove the wiring harness from the retaining clip.
Remove the bolt for the turbocharger oil feed tube.
Remove the bolts and the turbocharger oil feed tube.
Remove and discard the gasket and O-ring seal.
Remove the RH turbocharger mounting bolt.
Remove the LH turbocharger mounting bolts.
WARNING
Use care not to damage the turbocharger outlet hose when removing the turbocharger.

Position the turbocharger to remove the turbocharger drain tube. Remove the turbocharger from the vehicle through the passenger compartment. Remove and discard the O-ring seals.

To install:

Position the turbocharger in the vehicle. Install the turbocharger drain tube and turbocharger.
NOTE
Apply anti-seize lubricant to the bolt threads prior to installation.

Install the turbocharger mounting bolts and tighten to 23 ft. lbs. (31 Nm).
Lubricate the oil inlet hole of the turbocharger assembly with clean engine oil and spin the compressor wheel several times to coat the bearings with oil.
Use a new gasket and O-ring seal when installing the oil feed tube. Position back the turbocharger oil feed tube and install a new gasket and tighten the bolts to 17 ft. lbs. (23 Nm).
Install the bolt for the turbocharger oil feed tube and tighten to 89 inch lbs. (10 Nm).
Connect the turbocharger variable vane hydraulic control valve electrical connector and install the wiring harness into the retaining clip.
Position the turbocharger adapter pipe and install the turbocharger inlet clamp.
Install the EGR cooler clamp.
Install the RH bolts and new nuts for the exhaust tube-to-exhaust manifold flange and tighten to 20 ft. lbs. (27 Nm).
Install the LH bolts and new nuts for the exhaust tube-to-exhaust manifold flange and tighten to 20 ft. lbs. (27 Nm).
Position the exhaust downpipe. Install the turbocharger exhaust clamp.
Install the new retaining nuts at the exhaust clamp and tighten to 35 ft. lbs. (47 Nm).
Position the CAC tube and bracket and install the retaining nuts.
Install the bolts for the CAC tube and oil fill tube.
Install the wiring harness conduit and mounting bolts.
Connect the electrical connector pushpin. Position the ground wire and install the bolt.
Tighten the turbocharger outlet clamp to 106 inch lbs. (12 Nm).
Install the turbocharger intake tube.
