How to Replace Evaporator Core on Chevrolet Malibu?

In this chapter details are provided to replace evaporator core.

The Chevy Malibu evap core replacing procedure is as follows:-----


  1. Recover the refrigerant.
  2. Disable the Supplemental Inflatable Restraint (SIR) system.
  3. Disconnect the negative battery cable.
  4. Drain the coolant.
  5. Remove the HVAC module assembly.
  6. Remove the lower center floor air outlet duct.
  7. Remove the upper center floor air outlet duct screws
  8. Remove the upper center floor air outlet duct.
  9. Remove the air inlet assembly screws.
  10. Remove the air inlet assembly.
  11. Remove the air temperature actuator screws.
  12. Remove the air temperature actuator
  13. Remove the mode actuator screws
  14. Remove the mode actuator.
  15. Drill out the mode valve assembly heat stakes.
  16. Remove the mode valve assembly screws.
  17. Remove the mode valve assembly.
  18. Drill out the lower HVAC module case heat stakes.
  19. Remove the lower HVAC module case screws.
  20. Remove the lower HVAC module case.

  21. Remove the thermal expansion valve screws.
  22. Remove the thermal expansion valve.
  23. Remove and discard the sealing washers
  24. Remove the evaporator.

To install:
  1. If replacing the evaporator core, add 1.5 oz PAG® oil directly to the evaporator core.
  2. Install the evaporator.
  3. Install the thermal expansion valve and tighten the screws to 62 inch. lbs. (7 Nm).
  4. Install the lower HVAC module case.
  5. Install the lower HVAC module case screws and tighten to 13 inch. lbs. (1.5 Nm).
  6. Install the mode valve assembly and tighten the mounting screws to 13 inch. lbs. (1.5 Nm).
  7. Install the mode actuator and tighten the mounting screws to 13 inch. lbs. (1.5 Nm).
  8. Install the air temperature actuator and tighten the mounting screws to 13 inch. lbs. (1.5 Nm).
  9. Install the air inlet assembly. Tighten the screws to 13 inch. lbs. (1.5 Nm).
  10. Install the upper center floor air outlet duct and tighten the mounting screws to13 inch. lbs. (1.5 Nm).
  11. Install the lower center floor air outlet duct.
  12. Install the HVAC module assembly.
  13. Evacuate and charge the A/C system.
  14. Enable SIR system.
  15. Connect the negative battery cable.
  16. Leak test the fittings.
